Windows Diskmanager does not work because it cannot expand FAT32. I’m going to look for a tool that can do what Windows can’t - again… 
EaseUS Partition Master did the job - and the next problem appears…
Now the box starts in offline mode, but as soon as I switch to online mode and put something on it that it has to download, it flashes blue briefly, then red (but doesn’t give an error message) and then just goes off. If I restart the box afterwards, it is back in offline mode, so it hasn’t saved anything.
However, the announcement when leaving offline mode and the start sound are still there.
What is the problem again?
Do I have to completely reinstall the card?

I have now fixed the problem of the box hanging up - started it, switched off offline mode, let the box go off and when I restarted it, it worked normally and downloaded again.
However, the previous problem is still there - all the custom tags and Tonies (including original ones) that I loaded onto the box yesterday are not available again today in offline mode. Yesterday evening they still worked offline after I had downloaded them…
Now it starts downloading them again as soon as I exit offline mode. It no longer saves anything permanently, neither custom tags nor freshly downloaded original Tonies.
Does anyone else have an idea what the problem is? The SD card just doesn’t seem to save permanently, so not all content is available offline when the box has been off for a while, but why not?
After all, the storage space is now expanded and no longer an option. If the card were write-protected or something similar, it would complain straight away, wouldn’t it?

Correct, I have an ESP32. I was referring to your instructions in Teddycloud, where the firmware is patched and the button is officially titled “ESP32 flashen” - so the term on my part may not be entirely accurate? I’m actually largely unfamiliar with this, so it’s quite possible that I’m getting things mixed up.
I swapped the SD card before I installed Teddycloud and accordingly before I read out and patched the box according to the instructions in Teddycloud. So the original card really is still original.
As I understand it, the patching/flashing was necessary for it to work, but apparently not, because Teddycloud also works perfectly with the old card, as I have just discovered (log is running, custom tag is recognized and downloaded normally, no abnormalities so far).
As far as I understand, no further step is necessary for the ESP32 than copying the data from the old card to the new one so that the sounds etc. can be accessed? Or have I overlooked something?
The sd Card is not touched in the flashing Progress, so nothing happens to the sd card content

You „just“ change the Firmware of the esp on the Board.
As suspected: the content from yesterday is still there on the old SD card (custom tag and original Tonie, box started directly in offline mode, as before).
What does this mean for the new card?
The new card is a Samsung ProPlus UHS-I, Class 10/U3/A2/V30 with 512 GB on the ESP32 box, no SD expansion.
Formatted with HP USB Disk Formatter (all other recommended tools didn’t work or I was too stupid - also possible), image created with Win32 Disk Imager, image extended (after the problem occurred) with EaseUS Disk Copy.
Copying the data from the old card only via Explorer did not work (no sound from the box, hidden files displayed), only with the image everything worked - at least in online mode

Content is still there offline on the old card.
I would now reformat the new card again, transfer the image again and expand it directly before using it?

Problem solved.
But the new card still doesn’t save any content - neither custom tags nor original Tonies. And it doesn’t even need offline mode, it “forgets” the content almost immediately, because if I download several pieces of content, it pulls the first one straight away when I put a figure or tag on it…
So nothing has fundamentally changed.
So the question remains: What is the problem with the SD card? Is it broken? Or is the image the problem, extended or not?
Okay, now it doesn’t even recognize all the Tonies or tags that I put on the box - it just keeps glowing green unimpressed…
Try another card and use this 512gb card for something else.
64gb would be enough even for your 200 tonies/tags
Well, there are currently 142 Tonies and 100 custom tags - and I have enough content for another 100 tags, and counting.
But then I’ll order another card.
Incidentally, that was the reason I asked in advance whether there was any information about which cards work with the ESP32 or not. But apparently there isn’t much feedback on this yet. I would put this one in the “or not” category ^^
But even with this numbers. 300 * roughly 50mb or be generous 100mb = 300*100mb=30.000 MB = 30GB
More like 200 - 300 MB for the custom tags, as I have either long audiobooks or up to 10 episodes of a series on many of them - the largest ones currently have over 400 MB, but that’s actually the exception.
And original Tonies are still being added, but of course they are correspondingly smaller at around 50 MB.
As I have little desire to adjust the memory again at some point, I will probably install 128 or 256 GB. Incidentally, that was the reason for choosing such a large memory card right away
Different card, same result…
A 128 GB San Disk that I still had here. Same formatting, image and image extension as described above - same result: It forgets the downloaded content almost immediately. If I download two Tonies and a custom tag, I can immediately start all over again…
What’s going on here?

No idea if this is helpful in solving the problem (or obvious to those with more knowledge than I have anyway), but when I clone the original card, the problem still persists as soon as I download new content. The existing tonies and custom tags behave as they should.
No matter which of the two cards (512 GB Samsung / 128 GB San Disk), it pulls the content and plays it offline when I switch to offline mode immediately afterwards. However, if I turn off the box, the content is no longer available the next time I start it and it either complains in offline mode or downloads it again directly in online mode.
This time I cloned directly from the original card (with EaseUS Partition Master), so it makes no difference whether I use the existing image or the card directly. The problem remains the same.
If I format the card again, it always tells me that the existing partition is write-protected, so I have to delete it first - is that perhaps the problem? I don’t set anything like that, so it must be write-protected somewhere unnoticed when cloning/imaging. The original card obviously does not have this problem.
The problem seems to have been solved - I have now only formatted the 512 GB card to FAT32, no image and no clone of the old card on it. Now it seems to work, I will test it again tonight.
Whatever went wrong with the image and clone, that seems to have been the problem and not the SD card itself.
